How to Order Powder Coating Samples That Actually Test Well

Samples are the cheapest insurance in powder coating procurement, and a badly designed sample test is expensive in a different way: it gives you false confidence in a color or a finish that will not hold up on your line. This article is the checklist we give every buyer who wants sample testing to actually mean something.

Why a Sample Needs a Specification, Not Just a Color

A powder coating sample only tells you what you specify. If you send only a color reference, you will receive a color panel – and nothing about adhesion, cure, or durability on your substrate. The samples that prevent problems are the ones ordered against a full specification: substrate and pretreatment, color code or physical reference, gloss level, finish, film thickness, and the performance tests you will run in your own quality department.

What to Specify on Every Sample Request

  • Substrate: steel, aluminum, galvanized, cast iron, or your actual part material
  • Pretreatment: blast profile, iron/zinc phosphate, or chrome-free conversion coating
  • Color reference: RAL/Pantone code, physical chip, or a painted part
  • Gloss level and finish: high-gloss, satin, matte, texture, metallic
  • Required dry film thickness range, for example 60-100 microns
  • Your cure schedule: oven type, temperature and time, or part mass if unknown
  • Performance tests you will run: cross-cut, impact, salt spray, QUV, MEK rub

How to Test Color So the Answer Is Useful

Color approval should happen under controlled light, not in front of a phone screen. View sample panels and your approved reference side by side under daylight or a standard D65 light source, at a consistent angle. For metallic or textured finishes, check several angles because the appearance shifts with viewing direction. If the sample is for outdoor use, ask for a panel with the actual gloss level you will ship – a sample glossed to look good in the office will not represent the production finish.

How to Test Adhesion and Cure on Your Own Line

The most valuable sample test is one you run on your own equipment. Spray the sample powder on your own parts through your booth and oven, then test the cured film: a cross-cut adhesion test with tape, a solvent rub (MEK double rubs) to confirm full cure, and a bend or impact test for flexibility. These three tests catch most of the surprises that turn up later in bulk production – thin edges, under-cure, and weak adhesion from a pretreatment mismatch.

Why Samples Fail Even When the Color Is Perfect

  • Oven differences: the supplier cured at a different metal temperature than your line
  • Thickness differences: the sample panel is coated thicker than your production parts
  • Lighting differences: approval under shop lighting, then rejection under daylight
  • Substrate differences: the panel was blasted, your part arrived with oil and rust
  • Metallic orientation: spray angle and film thickness changed the sparkle

How Many Samples to Keep, and What to Document

Order at least two sample panels per color: one to approve and one to keep sealed as the master reference. Record the batch number, the date, the gloss reading, and the film thickness of the approved panel. When the production batch arrives, compare it against the kept master rather than a memory of what the color looked like – this simple habit is what makes batch-to-batch consistency enforceable instead of arguable.

What to Ask the Supplier With the Sample

  • The technical data sheet and the recommended cure window
  • The batch number and any COA for the sample batch
  • The recommended pretreatment for your substrate
  • Whether the formulation can be scaled to your MOQ without recipe changes
